The operating temperature range of thermal grease determines where a product can be used safely - from EV batteries in arctic winters to LED drivers inside hot enclosures. Most silicone-based thermal greases operate continuously from about -50°C to +200°C, with specialty grades rated to 300°C. At very low temperatures, the oil base thickens and the grease becomes harder to spread. Silicone oils remain fluid far below freezing, which is why silicone thermal grease is preferred for outdoor telecom equipment, EV battery packs and cold-climate electronics. Below roughly -60°C, even silicone grease stiffens noticeably; for extreme cryogenic applications, special formulations are required.
Heat is the main enemy of thermal grease. Above 150°C, oxidation accelerates and the low-viscosity oil fraction can evaporate or bleed out, leaving a dry, cracked residue with high thermal resistance. This process, called dry-out, is the most common cause of thermal grease failure in hot products.
Temperature never acts alone. Thermal cycling makes the grease pump out from between surfaces as components expand and contract; vibration accelerates the same effect. A grease that resists oil separation and maintains consistency through thermal cycling will outperform a higher-conductivity grease that bleeds and dries. Always test at the worst-case corner: maximum temperature combined with thermal cycling.
An LED driver inside a sealed luminaire may see 90-110°C continuously - a standard 1.0 W/m·K silicone grease works well. An EV battery cooling plate, by contrast, sees -30°C winter starts and 60°C summer peaks: the grease must stay soft at low temperature and resist pump-out under vibration. These two products need different thermal greases even though both are "thermal paste".
Silicone-based grease remains usable at -50°C and below. It thickens but does not freeze solid, and returns to normal viscosity when warmed.
Standard silicone paste is rated for continuous service around 150-200°C. Above that, use high-temperature grades rated to 250-300°C, and always confirm with aging tests.
Heat drives out the low-viscosity oil fraction and oxidizes the surface, leaving a dry crust. Low-bleed, high-temperature formulations slow this process dramatically.
