Latest company case about High-Voltage Power Relay Potting with Flame-Retardant HN-5508 Epoxy Compound for Enhanced Insulation
Project Background

A manufacturer of high-voltage power relays for photovoltaic inverters, EV charging equipment, and industrial switching systems required a potting material that could deliver both electrical insulation and flame retardancy. Because these relays switch high voltages, partial discharge, arcing, and heat build-up are constant risks. The customer needed an encapsulant capable of insulating live parts, dissipating heat, and preventing flame propagation, all while surviving outdoor temperature extremes from −30 °C to 130 °C.

Customer Challenges
  • Provide high dielectric strength to insulate high-voltage terminals safely
  • Suppress arcing and partial discharge inside the relay chamber
  • Meet flame-retardancy requirements for electrical equipment
  • Resist humidity, rain, and UV exposure in outdoor installations
  • Maintain dimensional stability across wide temperature swings
Solution: Flame-Retardant HN-5508A/B Epoxy Potting

The customer adopted HN-5508A/B, a two-component, flame-retardant epoxy potting compound that cures at room temperature or with heat acceleration. Its low viscosity ensures deep penetration into the relay's high-voltage chamber and around the coil and contacts, eliminating air voids that could trigger partial discharge. After curing, the compound forms a hard, bubble-free, glossy body with excellent electrical insulation, moisture proofing, and resistance to humid-heat ageing, and it complies with the EU RoHS Directive.

Flame retardancyFlame-retardant grade
Thermal stabilityHeat distortion temperature 130–150 °C
Low-temperature useDown to −30 °C
Moisture resistanceWater absorption < 0.03 % (24 h)
Mechanical strengthCompressive strength 18–22 kg/cm²
Implementation

The potting line was set up with a 5:1 by-weight mixing ratio. Operators pre-mixed Component A, weighed both components accurately, and mixed thoroughly before pouring into the relay housings within the 2–3 hour pot life. Heat-accelerated curing at 60–80 °C for 1.5–2 hours was used to shorten cycle time, followed by full inspection. For void-sensitive units, vacuum degassing was added before pouring.

Results
  • Passed high-voltage withstand tests with no arcing or flashover.
  • Partial discharge levels remained stable after long-term humid-heat ageing.
  • Flame testing confirmed self-extinguishing behavior, meeting customer safety targets.
  • Outdoor field trials showed no moisture ingress or surface degradation after 12 months.
Conclusion

HN-5508A/B provided the customer with a reliable, RoHS-compliant encapsulation solution for high-voltage power relays. Combining strong dielectric insulation, flame retardancy, and thermal durability, the compound improves safety, extends relay life, and supports demanding applications in renewable energy and electric mobility.
